How DPS can scope the process and investment decision.

Start with the business outcome

A new product or finding requires review of allergen-related material, personnel, equipment and cleaning interfaces in a retained production facility. Use the responsible product / quality team’s transition and segregation requirements to compare scheduling, dedicated routes / tools, physical boundaries and equipment changes. A wall alone does not define or validate the complete control system. DPS can connect the process basis, capital alternatives, field / supplier interfaces, controls and project execution so the owner can make a reviewable investment decision.

This guide organizes engineering around an owner / qualified team’s site-specific hygiene requirements. It does not certify compliance, validate an allergen or microbiological result, prescribe universal design numbers, or promise elimination of risk.

Hygienic facility project requirements: finding, interfaces and verification.

Hygienic food factory corridor with sanitary drainage and room separation

Site-specific risk and product

Use the responsible team’s actual finding and assessment. Product state, material / personnel routes, storage, equipment and cleaning determine the engineering boundary; generic construction is not a validation method.

Buildable engineering control

Survey retained floors, drains, underground services, partitions, utility routes and access. Define construction isolation and the operational effects of the change before accepting a simple equipment or civil quote.

Qualified restart and handover

Assign inspection, cleaning, testing, product release and supported operating ownership. Cost essential work and compare feasible alternatives without inventing avoided fines, guaranteed risk elimination or automatic extra sales.

Investment boundaryThe default is essential-project cost with zero recurring cash benefit. Compare feasible alternatives and readiness rather than forcing a positive annual ROI.

Food plant allergen separation: installed cost and budget scope.

Compare proposals with the same product duty, supplier boundaries and acceptance basis. The amount below is a transparent planning example, not a market price range, supplier estimate or DPS quotation.

Illustrative scope-based budget / USD
Cost bucketAssumed amount
Survey, measured baseline and engineering$35,000
Defined equipment / interface components$80,000
Field mechanical / electrical installation$62,500
Controls and instrument interfaces$35,000
Commissioning / qualified test support$25,000
Training, records and closeout$12,500
Defined project scope$250,000
Separate site / facility additions$80,000
Capital contingency (15%)$49,500
Separate one-time startup / shutdown cost$40,000
Incremental working capital$0
Total initial cash$419,500

The defined scope assumes applicable freight, procurement charges and taxes are included in the owner’s estimate. Add missing civil, land / shell, OEM, environmental, validation and permitting costs explicitly. Site and field conditions, duty, production access and quoted supplier scope determine actual price. Financing is excluded.

Worked operating case

Illustrative essential-project comparison: the defined capital scope is $250,000 plus $80,000 site work, 15% capital contingency, $40,000 separate owner transition expense and $0 working capital. Annual output and recurring savings default to zero. The model therefore does not manufacture a payback. Compare feasible execution alternatives in the one-time worksheet; do not enter its result as an annuity.

Calculated from these assumptions: steady annual net benefit $0; year-one net cash $0; cash payback Beyond 5 years; five-year NPV at 10% is −$419,500. Change the assumptions below to test a different case.

Food plant allergen separation: ROI, payback and project cash flow.

Replace the illustrative inputs with your own measured or quoted values. The five-year pre-tax model uses good kilograms, demand-capped contribution and separately verified baseline savings; it is not a project quotation.

Downside: installed and site costs +20%, realization ×0.75 and unit contribution reduced by 20% of its absolute value. Upside: realization ×1.15, capped at 100%, and unit contribution improved by 10% of its absolute value. The demand ceiling still applies.

Formulas, scope and double-counting rules

Initial cash = (defined project scope + site additions) × (1 + contingency) + separate startup / shutdown cost + working capital. Contingency is conservatively treated as spent initially.

Sold incremental kg = min(days × recovered hours/day × constrained good kg/hour × realization, incremental demand). Contribution = sold incremental kg × (net price − incremental variable cost). New-volume labor, energy and packaging belong in that variable cost.

Baseline material benefit uses the verified percentage of actual purchases avoided at unchanged accepted baseline output. It is not a direct subtraction of two loss rates. Count a recovered kilogram once, either as its applicable cash saving or as incremental contribution.

Net annual benefit = contribution + independently realized baseline cash savings − added fixed operating cost. Year one scales gross benefits by the ramp factor while paying the full added fixed operating cost. Do not also count the same launch loss in the one-time startup amount.

Cash ROI = net annual benefit / initial cash. Five-year net ROI = (five-year cash inflows − initial cash) / initial cash. NPV = −initial cash + Σ cash flow(t)/(1 + discount rate)^t. Payback uses annual cash with linear interpolation within the recovery year. The threshold solver excludes terminal working-capital recovery.

This is a five-year screening horizon, not an asset’s entire life. No tax, debt, depreciation, grants, escalation, asset resale or additional replacement capital is modeled. Include recurring service costs in operating expense and use a detailed monthly budget for formal capital approval.

Hygienic project execution-plan comparison

Both alternatives must satisfy the same qualified project requirements. Compare uncovered lost contribution and the additional execution cost once. Do not count this difference as annual operating savings or assume it eliminates a site risk.

Food Plant Allergen Separation and Production Retrofit FAQ

Practical project questions
Is a partition enough to separate allergens?
Use the responsible product / quality team’s transition and segregation requirements to compare scheduling, dedicated routes / tools, physical boundaries and equipment changes. A wall alone does not define or validate the complete control system.
Can allergen-related retrofits occur in a running plant?
Document the ingredient / product matrix, storage and staging, dust or transfer exposure where relevant, personnel flow, shared assets and the site-approved verification process. The engineering guide does not prescribe allergen-free claims.
Should avoided fines be used as annual cash savings?
The default is essential-project cost with zero recurring cash benefit. Compare feasible alternatives and readiness rather than forcing a positive annual ROI. This guide organizes engineering around an owner / qualified team’s site-specific hygiene requirements. It does not certify compliance, validate an allergen or microbiological result, prescribe universal design numbers, or promise elimination of risk.
Are these prices or returns a DPS commitment?
No. The example inputs exist to make the business-case calculation reviewable. Actual scope, prices, schedule, savings and performance need project-specific assessment and agreement.
What should the first DPS conversation include?
Bring the product and package mix, operating baseline, commercial target, retained assets, site constraints, available outage window and the capital options you are considering. Mark unknowns for measurement or supplier trials.
